That actually worked really well, except for the few figures I received that didn't have the plastic barrier between the head and the helmet.

totally agree. the last couple have shown up when it has been cold outside, at least where i live. dont change the size, i know once when summer hits and its 90 degrees in the house, the helmets will fit perfect.

Shipping the toys with the helmets already in place is a fine suggestion (and can lead to smaller boxes!*).
I remember S1 Squadts had a plastic sheet between the heads of the figures and the helmet kept the helmet from sticking, and allowed the helmet to fit snugly (but not tight) around the head no matter what temperature it is outside (its fucking cold outside).
*Smaller boxes = easier to store = better. I can almost make a box fort out of just my Squadt boxes. My girlfriend is not happy.

I dunno what's up but the blow-dryer trick only worked for a few days with my Gohst S2 and the helmet got tight again and scratched the paint again...
I got so pissed off. I don't want to keep heating the helmet every week

Some of mine are the same way. If you don't heat the helmet up for long enough then it eventually just shrinks back down to its original too-tight shape.
For my Midnight Jack I actually let the blow-drier heat up the inside of the helmet for like 20-30 minutes straight, which made the inside of the helmet really, really soft. I then squished it down really tightly on the toys head and jiggled it around a bit. I let it cool over night like that and so far the helmet goes on and off easily.
If your helmet was too tight to begin with, and you leave it in the box or something instead of leaving it on the toy, I think it will shrink back to its original size eventually no matter what you do.
I don't know if I completely buy the "if it's cold outside" line because my Copperhead Squadts sat on my kitchen table in my nice warm house overnight before I even opened the boxes and tried to put the helmets on. They weren't all that cold. In any case, if changing the mold would make the helmets a little loose when the toys are warm, wouldn't that be better than the helmets scraping the paint of the figures head? Just sayin'

I scratched the crap outta my Copperhead (regular) trying to get the helmet on. I am sad cause its affected a part of the tattoo. Oh well his mask will stay on...

If you used the magic eraser that means your scrape was only some of the helmet paint coming off on the toys head right? I have found that the majority of the Squadts are painted into their final colors, they are not molded with the appropriate colored vinyl. In some cases the tight helmets can scrape the paint application off of the heads. Also, in some cases where painted detail was applied, like eyes or the Copperhead tattoo ut us even easier to damage this second layer of paint unless you are very careful.
Also, be very careful using the Magic Eraser. It is actually a very fine abrasive (like microscoping sandpaper) and can seriously damage your vinyl toys before you even know what is going on. My car's dash had a scuffmark on it and I tried to use the magic eraser to remove the scuff and it ended up scraping the color of my dashboard in like 20 seconds of rubbing. At first it might seem like it is doing nothing at all, but once you notice damage start to appear it is already too late.
